What lubrication programs delivered at real plants: public case studies with numbers

Woodgrain, Owens Corning, a grain mill and others: what the plants themselves report in money after moving to managed lubrication, what can be checked, and which figures are better not to repeat.

There is no universal figure for how much lubrication saves, as we said in the first article of the series and in the cement plant calculation. Here we collected public cases where the plant itself names money. We read the primary sources and mark what can be checked and what cannot.

Cases with money

Plant What was done What is reported
Woodgrain, wood products (Noria, 2024) lubrication program: lube room, fewer lubricant types, hydraulic filtration, oil analysis, sensors, ultrasonic greasing bearing downtime 3,500 minutes in 2021 and 495 minutes in 2023 (about 86% less); the plant estimates about 365,000 dollars of losses avoided from contamination and about 290,000 dollars from bearing failures; an hour of downtime is valued at 9,000 dollars
Owens Corning, Aiken, USA (Machinery Lubrication) automatic lubricators on rolls exposed to moisture, lube room, grease types cut from 9 to 3 before the program failures cost 130,210 dollars (five roll failures in two years) and 107,787 dollars (fans, about four failures a year); the program cost 112,000 dollars and failures stopped after the lubricators
Grain mill, Turkey (Yildiz, Apakhan, Aksoy, OTO 2023 conference, Springer) automatic oil lubrication system on roller mills lubrication failures: 8 bearings per mill, 39,000 dollars over two years; bearing life up to 4 years; 6 fewer days of downtime a year; payback 1.23 years
Stamping press (Reliabilityweb, citing Bannister, 1999) wrong lubricant replaced with the right one 18% less electricity, about 2,700 dollars a year on one machine
BioKyowa, USA (UE Systems) ultrasound instruments, move to predictive maintenance more than 261,901 dollars a year claimed
Cement plant (SDT) ultrasound-guided greasing instead of 50 g every two weeks shots of 16 and 14.4 g instead of 100 g in total, about 70% less; two bearings with defects replaced at a planned stop

How to read these numbers

Woodgrain. The plant's own data, estimates. The program cost is not stated, so payback cannot be calculated. But there is a rare thing: an honest estimate of an hour of downtime, 9,000 dollars.

Owens Corning. The only case where both losses and program price are named. The author writes that eliminating two failures more than paid for the program. He gives no payback percentage, and the page shows no publication date. Note that the effect came not only from automatic lubricators but from order: lube room, tags, filters, fewer lubricant types.

Grain mill. The most rigorous calculation, with payback of 1.23 years. But it is an automatic oil system, not ultrasound, and the system cost is not named in the open text. Labor savings are tiny, 400 dollars per mill over two years. The money came from avoided failures and a day of downtime.

Press with the wrong lubricant. A 1999 source, one machine. Importantly it is about the wrong type of lubricant, not over-greasing. The 18% cannot be carried over to bearings.

BioKyowa. A page by an instrument maker with no breakdown of the calculation. The core of the case: a bearing defect was found in the gearbox of a 1,250 hp fan and parts were ordered ahead, with no downtime. The 261,901-dollar calculation is not given, so we do not use it in estimates.

What repeats across the cases

  1. The money is in failures and downtime. Everywhere the large sums come from prevented failures. Labor and grease use are small in the cases.
  2. Order plus a tool. The result comes from the whole program (storage, cleanliness, procedures, training) and a measuring tool, not one instrument.
  3. The price of a downtime hour decides everything. Woodgrain uses 9,000 dollars an hour. For cement lines commercial materials quote anything from 8,000 to over 100,000 dollars an hour, but that is seller marketing. Take the number from your finance department.

Figures better not to repeat

  • "Lubrication causes 80% of failures." According to SKF, 36% of premature failures are lubrication-related, and that covers only bearings that failed early. According to material retold by Reliamag, about 90% of bearings outlive the machine. The 60-80% figures use a broader definition. Always state what you count.
  • "Over-greasing raises energy use by 10-20%." We found these figures only in supplier texts with no reference to measurements. The mechanism is described (churning of excess grease, heating, for example from 60 to 80 deg C), but the size of the effect was not measured in the sources we found.
  • "50% savings" without explanation. True for grease use in SDT cases (50-70% less), but not for total cost.

What this means for your plant

Rely on the structure of the calculation, not on other people's sums: the cost of an hour of downtime, the number of lubrication-related bearing failures, grease use before and after. The pilot scheme step by step is in How much money does precise lubrication save, and the model calculation in three scenarios is in the cement plant article.
